Will a Puma Bulkhead fit a 200 tdi

Hi

New to this forum, so a Hello to all and here goes.

I have a 200 tdi (K rge 1992) which has been left in a field for a number of years and seen better days to the extent that it is a complete nut & bolt re-build. A new galvanised chassis has been ordered and will arrive at the end of this month.

The bulkhead is rotten in the usual places (both footwells & corner posts). Rather that have someone cut out these areas and weld in new, I favour fitting a galvanised bulkhead, but realise getting parts for the 200 tdi is getting to be a challange.

Can anyone advise if the bulkhead and dashboard from a defender TDCi Puma would fit and if there would be much modifying need ed to make it fit? Like wise on the engine side of the bulkhead would there be a lot of modifying needed for fitting the heater, barke/clutch parts etc?

Has anyone done this before?

I don't know for sure but you lose the vent flaps and I'd imagine that there are a host of changes to accommodate the air-con dashboard.

The transmission tunnel could be different, too, on account of the different engine and gearbox. A TD5 bulkhead would be closer - or investigate a galv bulkhead.

I am interested in this thread too because I will be dismantling my 1988 110 and doing a nut and bolt rebuild with a bulkhead, heated screen, dash and seatbox with fuse box from a 2012 tdci. Most of it looks like it will fit ok but the heater and controls are causing a bit of head scratching. My loom was cut in bits so its being spliced back together slowly. I could be doing this for months!

Remeber on fleebay the other week, there was that 300tdi with a TDCi bulkhead and interior dash etc... so it has been done...

It depends on your slant... if you want to do something different or have the TDCi "look" inside then it can be done, but you'll have to so some thinking to get all the bits to match up and work together.

If you just simply want to replace the old bulkhead then pretty much any age bulkhead will fit in back to 84 I think. There are plenty of 200tdi era parts floating about for replacing old or damaged bits.

The late Td5 and internal dash is a good compramise as it pretty much bolts straight in, very little modification needed, but you get a more modern looking dash front with center console and you have the option of installing a Td5 instrument pack, its not for the light of heart, but its been done a good few times now so its all been documented well...

I went the Td5 option and throughly like the set-up.

That 300Tdi with a Tdci bulkhead used a different set of instruments bodged in though. To my knowledge no-one has yet managed to work out a way of making the Tdci instruments (which originate from the Discovery 3) work with older non-CANBUS vehicles (ie. Td5 and earlier). The rest of the dash, switches etc. is easy enough as it's just power distribution but short of building an interface computer that would read sensors on the vehicle and translate this into CANBUS signals the instrument pack could read I'm not sure how one would go about fitting it.

The best option in my opinion is a late Td5 dash, as it will work with any Td5 or earlier vehicle system by design, but I'm not the biggest fan of the Tdci setup so that's probably why I'd edge that way. A different set of gauges nicely worked into the Tdci dash/binnacle would be interesting to see, there are certainly advantages to the later dash.

I'm currently undertaking this task... We've gone a little mental & have had the tdci bulkhead galvanised too.

The major problem we're having is the fact that the gearselector fouls the heater matrix of the new dash, looks like the stub will have to be cut down & an adaptor plate made to attach a gear stick to.

The clocks will also be a problem, however I reckon the old clocks can be mounted in the new binnacle with a bit if effort.

really interested in what the more experienced re-builders say on this. Like the OP I too have a rotten 200tdi bulkhead requiring footwells and tops but don't know if its better to repair original and pump full of waxoyl, repair original and get dipped or find a good td5 donor.

There have been a few puma ones crop up recently for reasonable money.

I would guess the TDCI instrument binnacle is controlled by a CANBus interface? You can buy cheap microcontrollers with a CAN Transceiver - so it may be possible to reverse engineer the binnacle and have the microcontroller translate the mix of analogue & digital inputs from the truck into something the binnacle can understand.

This is a common problem for Electric Car builders / converters - so it may be worth searching with that context.

Well, after much deliberation and the lack of good 2nd hand bulkheads that are available with shipping to north of the border I have opted to repair my original 200tdi one. Be nice to see how the puma conversions work out...any pics of progress?

HI Lads,

I've done it.. wellmost of it. I have the Puma bulkhead installed and have retained the Puma/D3 clocks. The main modifications were..

Using the puma set up in the cab, I replaced the floors, transmission tunnel & seat box, all with Puma parts. The different dashboard interfers with the gear selector, so we rengineered the gear selector housing to move back towards the seat box by 80-90mm. This means that the Transfer selector (LT77, which is behind the gear lever) has to be moved. We've achieved this by moving it to beside the gear lever (Like a Puma), using the remote cable set-up from a D2.

On the engine side, we had to modify the heater box, to prevent it hitting turbo/manifold/exhaust etc... and also the heater taps need to be modified.

Finally the clever stuff... Can Bus. We retained the original Puma/Ford MoCo engine ECU, 10AS unit & harness. Speedo can be operated by fitting the electronic speedo pick up from TD5/Puma to the transfer box instead of the mechanical speedo drive (nice easy one!). Same goes the the coolant temp sensor, we got the CTS from a puma, fitted into a aluminium pipe joiner and inserted into the top rad hose. Small bit of jiggery pokery & the fuel sender works directly with the clocks. Now the tricky one(This is a work in progress, hopefully we'll get it sorted this w'end), the Rev counter. We've fabricated a 60-2 trigger wheel, mounted to the crankshaft & by using the o.e.m crank position sensor & bracket (mounted on the 200tdi timing cover) hopefully this will work!

So the result... is the new dash & proper heating of the Puma, but with the simple, reliable 200 tdi....

Hopefully, this will see it all working correctly, tbh not sure if its worth the hassle.... there is quite alot of specialised work involved in getting it working, not to be achieved at home by most!
