Get a Mondeo fan (search). They are basically a direct fit into a 2.5NA radiator and they go in the back. Very easy and the fan is much larger than needed.
They have a different clamp for attaching to a cage instead of the pillar.
Through the wing, you cut a hole and the pipe goes through. A hose slips over the pipe inside the wing. Pretty straightforward.
Could someone please post up a picture with part numbers for the TD5 and/or 300TDi tank and mounting bits? I want to see the cost of doing this on a 200TDI. Has anyone actually done it to make sure things can be made to fit?

As stated, the fan should not normally come on with driving on the road in a TDI, so if you are waiting to see the light, it will be quite a while.
The only time my fan runs is off road in the summer.
Just one small point, FYI. If you do add hose, do not use biodiesel. It is not compatible with normal fuel hose. The stock nylon tubing is OK, but hose is not.
They are 5/16" and 3/8" nylon tubing. Normal compression fittings and more nylon tubing are the proper solutions for adding extensions. Cheap and simple and any hose place should have them in stock.
You can also just replace the whole lengths by putting new tubing over the banjo fitting by heating. Oil the fitting and heat with a torch (just enough) and push the tubing on. As it cools, it will lock on and not come off.
That depends on the switch. The switches are available with a large variation in the way they are wired. If yours does not have a separate light circuit, you are probably stuck with the way it is working now.
If I understood what you did, you should be able to wire it in to allow the light to come on in both manual and auto. The "OFF" position should be manual off. How about you show us how you have wired it and supply information on the specific switch and we can help.
Personally, I would not use spray foam. It is difficult to get on thin and consistent. Plus with the vehicle flexing, it will crack and break up over time.
I've had closed cell foam on the roof for years. There are special spray adhesives that you can get. When used, the bond is stronger than the foam (I tested it).

It is off road where I find the fan comes on. Lots of driving along with no speed or wind. It comes on every few minutes for 10 seconds. The only time that I saw it come on on road was a very long 12% grade.
