Got the front panel back from being grit blasted the other day. One coat of red oxide primer, 5-coats of grey primer filler, and then 5 coats of the gloss.

One more major part of him done, intercooler connection/modification next!

Then 30-minutes of T-cut to remove over spray.

Some of you wondered about the intercooler pipes going into the inner wing. I wanted then to stay in the engine bay (it's soooooooooooo dirty in the wheel arch!). The front panel is now bolted to catflap, the intercooler is clamped in place by the front panel being bolted to the front crossmember. The pipes I put on the intercooler originally only needed to be 25mm long, but I wanted to play it safe, so made them much too long. The 300TDi bend turns the pipes nicely and in line with the inner wing. A couple of brackets will hold the pipes to the inner wing and help support them. I don't know that I'll get much more done on him this week, Lots to do, and I've been waiting for over a week for the other 3 bends.

I was impatient, so used the small ones at the bottom (18mm dia holes), and the square ones at the top (13mm square).

I've updated the thread in the members gallery with about 25 more pictures (most of which are HOT porn :D ). I welded a plate 3mm thick to the top of the front crossmember so that the pressure on the intercooler was greater. The rubbers are original parts too, so I think it'll be ok.

I guess it is a bit late now but you did you consider using a rectangular cross-section pipe of approx same cross sectional area to keep the profile down in the wheel arch?

You need to think if it is possible for the pipe to be holed/ripped off by the tyre rubbing or some object being dragged in by the tyre at full lock - last thing youd want is debris getting into the pipe - a metal shield for peace of mind perhaps? (just trying to create more work for you :rolleyes: )
