200TDi radiator / intercooler on a 2.5 TD (19J)

Usual state of a 160,000 mile 2.5TD piston and the reason why they all smoke.

Thermal stress. I found 3 out of 4 like that in mine all cracked in the same place. The 4th is probably the same I just couldn't see it. The extra crown pressure of an intercooler would have made it worse. Worse, how could it be worse :P

Surely just putting an intercooler in without a fuel pump adjustment will just enable cooler head temperatures and increase the life of the engine? The intercooler itself won;t increase the performance. So the intercooler alone is a good thing..

No.

An intercooler doesn't some how magically make fuel burn cooler. An intercooler cools the incoming air so you will get more air in the combustion chamber on every stroke - a denser charge. More air compressed into the same small space means an increase in both temperature and piston crown pressure irrespective of what you do to the fueling. Then when it ignites you have even more pressure on that poor old crown. Think submarines and depth charges.

Intercooler = good thing on engines strong enough to take them. Land Rover never fitted one as standard to the 2.5TD for very good reasons. Instead they retooled their factory to make a brand new engine that could use an intercooler.
