200tdi: Leaking Fuel Spill return pipes...

Hi, 

My fuel spill return pipes are leaking where the old rubber meets the metal pipes from the banjo bolts. 

I was just going to order up some cotten braided fuel hose and cut to length. Can anyone confirm the internal diameter please? Is it 1/8" ID - 3.2mm x 7mm? 

My return pipe assy is the later type Err3652.

3.something mm from Halfrauds works well.  I have used that braided hose a few times for this purpose with great results.  It’s eventually rots out too, so if you have a local hydraulics specialist, you could ask them for something better quality.

I carry a short length in the toolbox in the car these days as it seems everything is such poor quality! I cant remember the spec - like Ralph, I think some of mine came from Halfords as I needed it in a rush and have a trade card.

One of the ends on mine suddenly started leaking on a long drive to the Plymouth ferry last year. By the time we got to the next rest halt and realised what was happening, the engine was getting a good spray. Someone on here, @cackshifter I think, suggested reinforcing the ends with heat-shrink, which reminds me...

Same.  I keep the remainder of the roll in the cubby box.

My recomendation: Use 6mm PA hose. It is almost stiff like a tube and will last "for ever". I made the ends hot and pushed them over.

I always had problems with any kind of fuel hose. The probs are gone since years, since I use the black Polyamide tube.

It is used for centralised greasing systems for trucks.

I normally use festo 6/4 silicone airhose. Works a treat, is clear so diesel/air is a obvious and lasts very well. As a bonus it can be used as breatherpipe on axles/gearbox and that way you always carry a spare piece of pipe aswell.

The OP is talking about the small diameter braided hose between each injector, much smaller than 6mm, but for other hoses that crack or split, I’ll remember your tip.

6mm is the outside diameter , with a wall thicknes of 1 (hence the 6x1 size) you end up with 4mm inside ... maybee just tight enough to fit over the little bulge in the spill rail.

Exactly! 4mm inside. Works very well on both mine 🙂
