It may not be enough, but on mine, just swapping the top and bottom UJs on the standard column was enough to clear my upper shock mount. Standard early defender ones have one UJ longer from spline bolts to the centre of the UJ and that was enough to move it.

Have to say I'm not impressed with the shape of this, not very conductive to smooth air flow

So it is, I was told mine was an Alisport, but who knows really, not that it matters I can fine tune positioning / fixing points with the tig if needed.

Looking at that price, mine was a bargain, so even less reason to complain regards Stephen

the whole concept of an intercooler is not conducive to airflow atall. the lazy piecuts are the least of your worries if that’s an issue. If it bothered you that much then take the reading for the waste gate from the inlet manifold rather that the turbo where they normally are.

grill gooks great by the way. I wouldn’t have had the patience to stamp all that out.

Not really. As I said you want to plumb the wastegate reference to the inlet manifold as it’s taken from the “hot” side and by the time the charge has cooled down you’ll have a massive pressure drop. I really wouldn’t be worried about the flow of the cooler pipe when the core itself is a bigger restriction.

The main issue is that your radiator now is less effective, so a larger one would be better. Allisport does one, or I think people have used a TD radiator, as it is larger.

I really wouldn't worry about the reduced cooling ability of your radiator. A 200tdi runs cools in any case. After I fitted mine I towed the camping trailer, kayaks and bikes all round Devon in the heatwave a couple of years ago up and down the hills. The gauge never moved from being bang on the middle

I can't tell you the effect of just the intercooler as I upped the boost to 15psi and tweaked the boost pin at the same time but that collectively made a huge difference to my 90 where I used to struggle to get from 4th to 5th on an incline when towing.
