Hybrid_From_Hell Posted February 19, 2012 Author Share Posted February 19, 2012 Well, 3 days in the workshop, 3 dreadfull days, seems everything I touched either Broke, didn't fit, was the wrong version / size / agle, didn't have enough of some things, too much of others (which were the wrong things) etc etc. After an appalling Friday I thought Saturday couldn't be any worse That was another problem - it wwas, and today being the 3rd day similar to the other two. I was deterermined to just do whatever I could, but it did start geting "Blue" at Chateau Hybrid" when it seemed that pretty much any job on it I started I couldn't finish due to X Y Z, I have done lots of bits of lots of jobs, but LOADS of these now need to be finished... Here is my 3 days of "Fun" Start with something easy I thought, silicone hose from the top of the manifold to the Rad Top, pushed the new silicon hose onto the manifold water pipe - lubbed with a tad of WD40 and something "Moved" an inspection showed not so much "Moved as "Sheared off F level with top of inlet manifiold and broken bit in new hose" Bugger. To "Get" to it was Trumpet all off, and bits removed inc Coil Bracket etc etc 2 HOURS later it was out, and amazingly I had a new one in "Stock" (no I have no idea why either I have all sorts of "Bits" kicking about It was a Right PITFA to get out, especially after plan a saw me shear off a Stud extractor ion the broken tube i the head, eventually it cam eout, can't drill it as its a press fit, loctited new sod in, but it was not a great omen for the start of the 3 days, 2.5 hours into the day I had sheared off a Pipe, removed and replaced it - Ooo deep joy On the last picky this also shows the much modified Pipework, and silicon hoses with reduction at the fat end, ito the old eales Pipework (Modified) and then into the heater unit, finished ?, nope, you'll see there are no hose clips on, this is not becuase I didn't have them - I do have them, but on close inspection the pipes are just missing a spot of tigging - but can't finish them as out of gas - FFS No 2 OK, thought I would do the heater hose 90 degree pipe just below the thermostat and the stat and housing itself, hose didn't fit, had to remove plate on valley gasket and linish a section away so hose would clear - this stub was a mod I made so I can still keep the heater , thermosta "Check" Housing "Check" Gasket Bugger Mk3 Ok then, if I can't do any more on the heater pipes, then I'll move onto the Oil System Worked out which pipe from the filter remote went to which pipe on the Housing Takeoff, the one on the left top has to go to (yup you guessed it) right bottom, and the one on the right left to the top right, great crossing Pipework I fitted the takeoff, and the various connectors for a looky around, now this is the driver front side of the engine, there are no less than 15 pipe connectons to be done in here alone !that excludes the heater tank, which has 2 more - 17 , kin hell tis going to be tight, so I had a lookie and decided to start with the oil remote to take off Unit base of engine Have a lookie yerself 2 x Take off plate on engine 1 x to termostat side out, 1 x under engine side out to Termostat 4x Hose fittings, 1 x engine coolant, 2 x Oil Filter etc etc So, I have never ever been a fan of oil pipes, I had bought a vast box of aeroquip stuff, so set to making the hoses up. These are the Ali fittings, and have stainless hose etc and are a f fortune, but they do make up superb quality hoses, so heres how you do it if you fancy Holding hose, wrap masking tape around, and slice through with sliting disk in angle grinder, one end always seems to fray more than the other, I also always put both "Ferrules" (Gold bits) on facing each other so that its not forgotten. Then tidy up any overly long bits of stainless braid, then take the olive pull and "Splay" braide away from inner hose The inner hose is threaded on the outside, the Olive on its inside, you then wind the olive onto the Inner hose untill a couple of mill pops through, then trim this off Then - trim off the hose sticking out flush with razor knife, then pull the ferrule up hard to expose threads for fitting Then, take fitting of choice bit of WD40 and wind up, do the same with the other end and hey presto Do this with the other hose and you / I now have a pair to fit, also the stainless wire jams into you pinkeys like you wouldn't belive I had blood everywhere for 1,000,000 pin picks But 2 x hoses out of the many yet to come : roblem now was I needed different / more ends to the ones I had, the ones I planned to use from the original pipes - different system and therefore not compatable with new stylee hose FFS No $ or 5 loosing count by now .... OK then , lets do some work on the catch tank, and connect and finish the breather hoses - Nope The hoses were bodged on the eales when I got it, the Tank I now know was not the original, as such the inlet outlet are a different size to the hoses from the engine (stainless type old hoses reused after cleaning) but needed to yet a Bloody gain alter the ctach tank. This time I have machined some aeroquip alloy joiners to be tigged into the cut up tankm, 2 x side and 1 x top, yes there are only 2 x in the picture - ran out FFS ............. so, catch tank on one side off again OK - let do the triger wheel Now, remember the original one had been modified with the front end, now is back to a 4.0 Short cover motor that wheel didn't fit (wrong PCD on wheel Raiding the megasquirt V8 Ltd Stock I "Borrowed" a 4.6 serp one, and played with the rotary table - cocking up the 1st one, but 2nd one was OK This will give me the ability to move to get wheel spot on, and bolted with flanged bolts from the back seemed to be OK yippee I am ion a roll ! Nope, that came to a halt when I tried to fit the VR sensor assembly - this is an odd ball engine noting I had fitted, including the old VR sensor and bracket as that was for the massively horrible bodged Crank Pulley : Ok so will have to make one, from scrtach, no welding gas , so thouight about where it will go : Position will prob be Pic 2 as this way its protected, pic 1 will stick the bracket and sensor way out in air to be clouted On pic 2 you will notice no bolts anywhere nearby to help mounting ......so next ? Some simple painting of brackets etc, what could go wrong ? Run out of paint - thats what And thats the end of 3 solid days on it have a nice expensive shopping list to get for next week, and it will continue ................ Hybrid_From_Hell Posted April 7, 2012 Author Share Posted April 7, 2012 Well, an update and for once a productive day moving it forward, in fact I now feel I am geting close to a start up The trigger wheel, and the VR sensor have proved to be a Giant PITFA. I have <megasquirt V8 Ltd hat on> always "Shyed away" from doing the units for a 4.0 V8, partly as I knew from doing the others it WOULD be a nightmare and partly due to it being a unusual choice of engine - and thus not a big seller. Oh how I was so chufed to end up with a 4.0 Front ensmble on the 5.2 after many false trips, so I decided that I would do it properly and add the finished unit to the 'megasquirt offerings', rather than mankeybraketybodge. This proved a nightmare (as I thought). The pulley has to be shoved in a lathe and machined back. The VR sensor has a lack of any useful flat mountings, but eventuallu adter much cardboard cut and plan A B C D & E binned a "Prototypes" were drawn up and lasered - then altered an amazing 7 times more, and then shims (washers from 4.0mm to 0.7mm sourced and the unit looks a bit like this : and steady bar From the tiop : Top Left - 4.0 crank pulley - lathed on the back to give a 'fla't surface, Next 1.2m "Shim" unit to help space Trigger Wheel from Pulley Bottom Left "Shims" these are special washers from 4.00 , 2mm 0.7mm for "Spacing" Middle bottom is the "Shaped Plate from hell - this mounts on the water pump then the bar pate next to it is the "Steady" to make sure it doesn't end up like a F Jews Harp at 4000+ RPM Top right is a new VR Sensor Bracet and a VR unit Bolted on and a few other nuts and Bolts. All in all a complex solution to a nightmare problem ......... I can say this as I took a load of pics of assembly, and shimming of trigger wheel and found it wrong ........ The machining is a bit "Hit and miss" You have to machibne back the pulley to give flat surface, this surface then has the 1.2mm shims added to give the trigger wheel a "Free Air" space from the pulley. This also has to have the VR sensor on it central, the water pump is super close, the spacing of the VR sensor bracket and the triigger wheel from the pulley takes some time to get right, and then find the Serp belt hits so reshim / adjust - some pics, hopefully these will explain... The VR sensor Bracet has adustment Left right up and down to aid getting the air gap and the Timing Spot on : The trigger wheel I had previously modded so this has slots in, now not needed !! However the belt when popped on ir rubbed the Triger wheel more shims and tweaks of VR sensor Shims ... 4 x shims gave bigger gap, but then flowled water pump base !, 3 x shime, less on Vr and a tweak gave a perfect (finally) fit of trigger wheel and VR sensor : Yippe Do finally ...... Next is the air box, after a selection of bits of 3.5 Tube 90 bends, tube and some fine hacksawing I had a the basiscs of the next job - which is to modify the air box - big time. Now the catch tank is down the air box has to be done in steel and tight 90 to clear , and yes to end of one end does have a 2mm thin ring to be tigged this is the 'hose retainer', .....and yes I didn't get it right 1st time...or 2nd .... Some tacked up TIG Joy for the future ....but not today Also the water pump hose, the the 2 x heater hoses and Ts into the pipework thats been much TIG Modified came together, and a mount for the new Ignition leads : All in all a good move towards it running - not long now Nige Quote Link to comment Share on other sites More sharing options...
